Measuring Your Product for a Custom Box: The 5-Step Tape Measure Method (No CAD Required)

You’ve made something amazing. Whether it’s handmade ceramics, a curated subscription box, or your first influencer merch drop, your product deserves packaging that fits like a glove. But if you’re not a packaging pro, the idea of figuring out your box dimensions can feel daunting. You might not have a CAD file or a 3D model, and that’s perfectly okay.

At Build A Box Online, we work with hundreds of first-time founders, Etsy sellers, and Shopify shop owners who start exactly where you are: with a tape measure and a great product. You don’t need industrial design software to get a perfect custom box. You just need a simple, foolproof method.

This guide walks you through the manual 5-step process we recommend to all our new customers. It’s designed for irregular shapes, multi-item packs, and everything in between, ensuring your first custom mailer box order is a success.

1. Gather Your Toolkit (You Already Have Most of It)

Before you measure, assemble a few basic items. Precision comes from using the right tools, even if they’re simple.

  • A Flexible Tape Measure: A soft, sewing-style tape measure is ideal for wrapping around curves. A rigid ruler works for straight edges.
  • A Large, Flat Surface: Your kitchen table or a clean floor.
  • Your Product (and Any Interior Packaging): Measure the product as it will be shipped. Include tissue paper, bubble wrap, or card inserts.
  • A Notepad and Pen: To jot down numbers immediately.
  • A Calculator: For the simple math in Step 4.

2. Measure the Product Itself (Length, Width, Depth)

Think of your product as sitting on a shelf. The dimensions for a box are always given in a specific order: Length x Width x Depth.

  • Length: The longest side of the product when viewed from the front.
  • Width: The shorter side of the product when viewed from the front.
  • Depth: How tall or thick the product is from front to back.

For a rectangular item, like a book, this is straightforward. For irregular shapes (a mug, a plush toy), you’re measuring the smallest rectangular space the product would fit into. Measure at the widest, longest, and tallest points.

PRO TIP MEASURE TWICE, ORDER ONCE
Always take each measurement two or three times. A difference of a quarter-inch can mean a box that’s too tight or too loose. Write down the largest number you get for each dimension to ensure a safe fit.

3. Account for Padding and “Dimensional Allowance”

Your product should not scrape the sides of the box. You need to add space for two things:

  1. Protective Packaging: Add the thickness of any bubble wrap, tissue paper, or foam you plan to use around the product.
  2. Ease of Insertion/Removal: A little extra space so the product isn’t a struggle to pack or unpack. We call this the “dimensional allowance.”

For most ecommerce products, we recommend adding 0.25 inches to 0.5 inches to each of your product’s dimensions (Length, Width, and Depth).

Product Dimension Your Measurement Added Allowance (0.25") New Box Dimension
Length 6" + 0.25" 6.25"
Width 4" + 0.25" 4.25"
Depth 3" + 0.25" 3.25"

If you’re using thick foam inserts or packing multiple items, you may need to add 0.5 inches or more. When in doubt, our team can help you figure it out.

4. Calculate Your Final Box Dimensions

Now, apply your allowance to get your final interior box dimensions. This is the space inside the box.

Formula: Final Interior Length = Product Length + Padding + Allowance (0.25"-0.5")

Repeat for Width and Depth. Using the table above, our final interior dimensions would be 6.25" L x 4.25" W x64" D.

These are the numbers you’ll provide when you request a quote for custom boxes.

Frequently asked

What if my product isn't a rectangle? How do I measure it?

Measure the irregular product as if you were placing it inside the smallest possible rectangular shoebox. Find the longest point (Length), the widest point (Width), and the tallest point (Depth). Those are your product's dimensions before adding allowance.

I'm packing multiple items in one box. How do I measure for that?

Arrange the items together as you would pack them. Then, measure the total length, width, and depth of that entire arrangement. This becomes your 'product' dimension to which you then add your padding allowance (0.25"-0.5").

What's the smallest order quantity you can do for a custom mailer box?

Our minimum order quantity (MOQ) for custom mailer boxes is 50 units. For plain shipping boxes, the MOQ is 25 units. There is no maximum, but for orders over 1,000 units, we recommend connecting with our sister brand, Rox Packaging, for bulk pricing.

How long does it take to get my boxes after I order?

Our standard production turnaround is 7-10 business days after you approve the digital proof. Shipping time depends on your location. Most customers in the US receive their boxes within 2-3 weeks of placing their order.

Do I need to provide a design file?

No. While you can provide a print-ready PDF, many of our customers start with a simple idea. You can send us a logo, choose colors and fonts, and our design team will create a proof for you. Basic design service is included in your quote.
